Beating the Clock: A 24-Plate Hyundai i30N Gearbox Rebuild

At Mechtronics, we are no strangers to complex gearbox rebuilds. However, every now and then, a job comes through the doors that tests not just our mechanical skills, but our logistics and time management.

Recently, we had a nearly brand-new 24-plate Hyundai i30N dropped into our Kilmarnock workshop. The car had suffered a severe gearbox issue, and to make matters significantly more stressful, the customer was on a strict deadline. They needed to drive the car back home to Newcastle by the end of the week.

Here is a behind-the-scenes look at how we handled a catastrophic internal failure, a major parts backorder, and a ticking clock.

The Discovery: The Metal Hedgehog

When a modern, high-performance car like an i30N comes in with transmission issues, the first step is always to drop the oil and inspect the magnetic sump plug. Its job is to catch microscopic ferrous wear from the internal components.

What we found, however, was far from microscopic. The magnetic plug was completely covered in a thick, spiked, build-up of heavy metal shavings—looking a bit like a metal hedgehog. 🦔

Seeing this level of extreme metallic debris in a 24-plate car is wild. It instantly told us that something inside the casing had catastrophically failed and the heavy metal components had been grinding directly against each other, shredding themselves into the oil. The only fix for this level of destruction is to drop the transmission and perform a complete strip-down and rebuild.

The Complication: The 4th Gear Hub Backorder

Once we got the gearbox out and split the casing on the workbench, we traced the massive failure directly to the 4th gear hub assembly. It was completely destroyed.

Knowing the customer had to be back in Newcastle by Friday, we immediately got on the phone with our OE (Original Equipment) suppliers to source the replacement assembly. That’s when we hit a massive roadblock: the exact 4th gear hub assembly we needed was on national backorder, and there were already three other garages in the queue ahead of us waiting for the same part.

When you are fighting the clock, a parts backorder is your worst enemy. Through sheer persistence, calling in favours, and relentlessly chasing our supply network, we managed to secure the correct OE parts just in time to keep the rebuild moving.

The Smart Call: Preventative Clutch Replacement

With the gearbox in pieces and the parts issue finally sorted, we had a crucial conversation with the customer about the clutch.

While the clutch itself hadn't completely failed yet, the customer made the incredibly smart decision to have us fit a brand-new clutch kit while the gearbox was already out of the car. There were two major reasons for this:

  • The Contamination Risk: The inside of the transmission was so heavily contaminated with fine metal shavings and debris that we couldn't guarantee the clutch assembly hadn't suffered internal damage or contamination. Leaving the old clutch in place was simply too big of a risk.

  • Saving on Future Labour: To replace a clutch, the entire gearbox has to be removed anyway. By renewing it during the rebuild, the customer essentially wiped out the heavy labour costs they would have inevitably faced further down the line. It was an upfront investment that made perfect financial sense.

The Friday Finish

With the new 4th gear hub assembly installed, the casing thoroughly cleaned of all metallic debris, and a fresh clutch bolted in place, we got the i30N fully reassembled.

After refilling the system with high-quality transmission fluid and running it through a rigorous test drive to ensure the shifting was crisp, smooth, and silent, we handed the keys back just in time. The customer was able to hit the road and make it back down to Newcastle for the weekend, completely stress-free.

This job was the perfect storm of heavy internal damage, supply chain headaches, and tight deadlines—but it’s exactly the kind of challenge the team at Mechtronics thrives on.
